Fundamentals of Welding
Welding is a fabrication process whereby two or more parts are fused together by means of heat, pressure or both forming a join as the parts cool. Welding is usually used on metals. The completed welded joint is referred to as weldment. It is a high heat process which melts the base material. Heat at a high temperature causes a weld pool of molten material which cools to form the join, which can be stronger than the parent metal. Pressure can also be used to produce a weld, either alongside the heat or by itself.
Welding is usually used on metals and thermoplastics. Some materials require the use of specific process and techniques. Welders work with aluminum, cast iron, stainless steel, and titanium. Due to its high corrosion resistance and good electrical conductivity, aluminum is being used in a growing number of industrial applications.
Also there are some material combinations that cannot be welded successfully. They are aluminum and steel (carbon or stainless steel), aluminum and copper, and titanium and steel.
Groups of Welding
Fusion Welding – In fusion welding, the metal being joined is melted and fuses together by subsequent solidification of molten metal. If necessary, a molten filler metal is also added. E.g., Gas welding, arc welding, thermite welding.
Applications of Gas Welding – Gas welding is widely used in joining ferrous and non ferrous metals, carbon steels, alloy steels, cast iron, aluminium and its alloys, nickel, magnesium, copper and its alloys,etc. They are also used in joining thin metals and used in applications in automotive industries.
Application of Arc Welding – Arc welding is used in the welding of sheet metals, thin ferrous and non-ferrous metals and used to design pressure and pressure vessels.
Application of thermite welding – Thermite welding is traditionally used for the welding of very thick and heavy plates. It is used in joining rail roads, pipes and thick steel sections. Thermite welding is also used in repairing heavy castings and gears
Pressure Welding
The metals being joined never melted, the union of metal obtained by application of pressure at welding temperature. E.g., Resistance welding, forge welding.
Application of Resistance Welding – GResistance welding is used in the mass production for welding sheet metal, wires and tubes. Also used in making cutting tools, fuel tanks of cars, tractors.
Application of Forge Welding – Forge welding is used in manufacture of tools, farming implements and cookware to the manufacture of fences, gates.
Advantages and Disadvantages of Welding
The advantages of welding outweigh its disadvantages.
- Welding equipment is portable.
- The entire welding process may be automated.
- The joint has more strength than the parent metal.
- The end result has a smooth appearance and the desired shape can be performed.
- Different materials with the exception of a certain combination of metals can be welded.
The disadvantages include its high initial investment. The operators performing welding are exposed to uneven heating and cooling which may cause distortion.

A wide variety of welding processes have been developed by different combinations of temperature and pressure. Welding is the principal means of fabricating and repairing of metal products and is used in every industry. The added metal at each weld increases the vehicle weight which in turn decreases fuel economy.
